As the saying goes, "Beauty is only skin deep." Without something substantial under the surface all you have is something that will look good for a very short period of time. Eschew structural integrity and you might as well start planning a replacement door panel project as soon as you finish that first one. Custom fabricated trim and beauty panels often look shapely and smooth, but are poorly constructed and weigh a ton because massive amounts of body filler are slathered on in order to create the intended shape. On a recent project, I wanted to create a complete makeover of the lower half of a door panel while keeping it lightweight, minimizing any warping and maximizing durability. In order to do this, I used ABS plastic extensively during the buildup process, which follows my belief in using materials that are similar to the material of the part being customized. Working with ABS plastics requires quality router bits, double-sided template tape, epoxies and CA glue.
